This weekend I spent some time doing the rest of my setup and am really happy with the results. Thank you so much for the responses to the threads where I was having trouble. Once I switched back to my old chassis with the lenses and YA board from the new machine there have been no problems.

This time I made my own test pattern for doing the EM focus and got better results than I ever did before using the internal patterns. Theirs have the dots with two pixels and I made mine with single pixel dots which seemed to make it a lot easier. I focused on just getting the dots as small and round as possible where in the past I tried to get the scanlines as pronounced as possible - but think I always got more flare than I have now.

Just in case they help anyone else, you can grab them here:

The rest of the registration/convergence went fine and I tried shifting the image on the raster towards the lower right and that did help eliminate some slight ringing that I had always had. That was a tip I never knew about and am really happy with the result.

Last night I re-did my greyscale with HCFR and my eye one probe. I know its not perfect but its fairly close and I think it looks better now than it ever has before.

If you follow that technique on the G90 you get almost zero raster ringing even at 1080p 72Hz. G90 is the very best projector in terms of minimal raster ringing.

By the way... I like those patterns you came up with, I will try them.
