The other night I went through about 3 hours of tweaking my pj with memory #95. Everything looked really great. 4 days later same setup, it's like everything was lost. Is there a battery or something I need to replace?

No battery replacement needed in a Barco.
Take a look in the memory management. It could be that all blocks were full before your setup or that it was already a block with a frequency close to the good one on #95. In this case, the projector will interpolate the settings from the "bad" block.

Looking through the blocks there are I think 30 blocks, there are several free ones but there are several 95's. Is there a way to pick which 95 it uses? Should I delete the other 95's that I'm not using?

Yes, you should delete each not used block. It could be that the the good block from your three hours tweaking is still there, but the projector is locking to a close-by frequency. To be sure you won't delete the good one, press the "text" button on the remote while watching the desired source. The scan rate and frequency will pop up on the lower right side of the screen. Don't delete that.
