I was thinking about this last night as the High Power isn't available. I might grab a sample of some Sintra and see if it can be shaped into a Torus. I can't remember if I had a Gatorboard or Sintra, but a lot of light passed right through it. I will see if putting a mirror behind it increases the gain.

I've used both materials extensively over the years - not for projection, but for their intended purposes, i.e. photo and display mounting. I can't see how much light would pass through either material. Gatorboard is a paper-foam-paper sandwich, so should be quite opaque, but I could imagine it passing some light in thinner weights like .25-inch. Sintra is just closed-cell pvc, so if it passed some light, I'm guessing it was pretty thin, like 3mm. Even then, I can't see it passing much light unless the light was extremely bright.

Whatever I had, I used with my Marantz pj. It lit up the back so much, I thought it could be used for rear projection and I am not trying to be funny. The picture was very clear on the backside of the board. My guess is it was 1/2" or less.
Whichever one that could be used, it would be best to go as thin as possible to make sure there is no refraction errors. A 3/16" Gator or 2mm Sintra might work.

Finally, i did paint it. No more trying of different materials, just silver paint.
It's a ceap and easy type of paint. Much aluminum in it, not that heavy smell and fast drying.
A bit brighter than the 2,4 gain sample "Medio"
I have here. Good polarisation, no visible (i cannot measure it right now) color changing against white or the silver sample.
Viewing angle depends on how you work with it. I did roll it, the angle was ok.
After spraying with a HVLP gun, the surface is a bit rough (like i wanted it), even bigger viewing angle.
Paining cabin in my living room and finished screen. No smell at all in the room while the fan is running (40W, much much volume and loud, blowing the air outside the window.)
